P0540 indicates a fault in the intake air heater circuit, which is the high-amperage grid heater mounted between the intake manifold and the intake port that warms incoming air during cold starts on diesel engines (and a handful of cold-climate gasoline applications). The PCM commands the heater relay closed below a calibrated intake air temp threshold (typically below about 40F) and monitors the feedback circuit for the expected current draw or relay-position signal. When that feedback is missing or wrong, P0540 sets and the cold-start glow indicator may stay on, extend its cycle, or fail to illuminate at all. Cheapest-first ladder: visually inspect the heavy gauge cable from the battery to the heater element for corrosion at the terminal (this is the single most common failure), then check the heater relay (often a high-current solenoid mounted on the intake or fender) by jumpering it manually and listening for the click while measuring voltage drop across the contacts. Caveat: a partially failed heater element can throw P0540 intermittently and only in cold weather.

Vehicle-specific patterns: 2003-2007 Ford 6.0L Powerstroke and 2008-2010 6.4L Powerstroke see the intake air heater relay (mounted on the fender) corrode and fail, often after years of underhood condensation. 2007.5-2018 Dodge Ram 6.7L Cummins uses a grid heater that genuinely fails and is also the most common no-start in cold climates when bolts back out of the heater plate and short the bus bar. 2001-2016 GM 6.6L Duramax has a less failure-prone system but throws P0540 from corroded connections at the relay on the driver's side fender. 2014-2019 Chevy Cruze diesel 2.0L sees the grid heater module itself fail electrically.
